Got one that's not locking in now?  You might be able to get away with cleaning it up, unless it grinding and stripped out.

I checked on the Low Range problem.  It's not common on that truck, so we're going to have to check it when it happens.  We can see if the Transfer Case Module has any codes in it too.

for the summer i have the guts out of the hub i cleaned it spotless but the problem is behind the rubber bladder that puts the truck in 4X4. there is build up of crap behind the rubber bladder little chunks of something. they are pinched between the rubber and the auto manual switch you turn by hand. those little chunks of crud will not let the plastic part go all the way to the free position, leaving it up about 1/16 of an inch up making the splines just contact each other and grind when in 2X4. so right now i have 4X4 that works fine and 2X4 that grinds. or i can lock the hubs in and just drive in 2X4 for the winter. that is what i did last winter but i would rather just fix it.

F250 that won't go in/out of 4X4 or in-out of low could be a relay. There are two in the aux fuse relay box under the hood near the master cylinder.

The aluminum ring in the hub is worn... The part the plastic piece rides on. It's been a while since I messed with them but it is a part that you would be able to replace but Ford services the hubs "As a unit" and does not supply internal parts of the hub individually. Had the same problem with my '97 Ramger replaced the hubs with manual Warn hubs at 1/3 the price of ONE hub assembly from Ford.
I thought about having the worn part welded up and machined back down but decided it wasn't worth the trouble.

If you take both hubs apart and compare them (measure) you will find the problem with the side that no longer fully disengages.
You would think the plastic would wear before the aluminum but not so.
